My 2003 D5 has had a T5 in tank pump canister for the past three years with no issues, the in tank pump will not cause engine noise, working or not. A faulty high pressure pump regulator makes the engine sound like a bag of spanners , try unplugging it and running the engine, the resistance check does not mean the regulator is working properly. The in tank pump commutator wears down so it stalls intermittantly and eventually stops, I posted photos of this on here but cannot find them anymore.

Thanks for the replies.
There is definitely an issue with the in tank pump. Tank is now over 3/4 full with fuel (according to the guage) and with the outlet pipe disconnected at the tank pump and the ignition turned on, just getting a few drips coming out.
The engine does sound like a bag of spanners and I was putting that down to fuel starvation/low pressure due to the tank pump not supplying correctly.
I have disconnected the high pressure pump regulator and it makes no difference to either the running or the noise.
Not sure if maybe there is more than one problem, but my line of thinking is to get the in tank pump supplying correctly first.

Make sure the pump is primed to absolutely rule out the pickup , those pumps can only pump fluids
Also check the other side of the tank to make sure the hose is not folded etc

I intend on hooking it up on the bench with some fuel and a 12v supply before laying out money on another.....just need to find more time!!

Is it rattling and generally sounding like a tractor? If so this is down to high fuel pressure. Disconnecting the sensor on the HP pump will simulate this situation on a healthy engine.

I'd suggest either the fuel return line is blocked or the sensor on the high pressure pump in fubar.

I'm watching this with interest btw, as I have both a high and low pressure fault codes I've been unable to remedy.

The car should also run reasonably well with a dead in tank pump until it gets to 1/4 - 1/8th tank level.

Ok. I found some time at the weekend to pick this back up and have swopped over the fuel pressure regulator at the high pressure pump with the other car.
The rattling/bag of spanners/tractor like noise disappeared. So, a faulty pressure regulator after all!!
The in tank pump is probably faulty as well but the car runs fine, so will leave that for now.

Now to look at the rest of the issues with the car.....when I have time!! Brake pedal sinking and new transmission valve body solenoids next!!

Yes....thanks for that. Had read before about the clips being fitted incorrectly and cant remember whether I checked them or not....Too many cars kicking around that I must have a clearout!!

Have also bought one of the Sealy pressurised bleeders a few weeks ago in preparation!!

I did a brake pad change video where you can see the clips being removed and replaced at the start and the end. The link is in my thread here http://www.volvoforums.org.uk/showthread.php?t=215995
The Sealey bleeder is an excellent purchase. I love mine and it's paid for itself easily already.
If you keep it clean, you can also pressure test cooling systems that have similar expansion tank cap fitments.
I'll get round to doing a pressure bleeding video......one day.
