Fair enough, must just be me, but I dont remember that black housing in the pic with the broken lever/spring, looks very different to the XC90 version, I honestly dont remember any spring, just the pin moving back and fwd to lock and unlock the flap, defo no "pop open" function on my 2009MY.

Hi,
Mine would not lock, i removed it and it had 3 broken gear teeth like the pictures above, i managed to avoid replacing it, i reconstructed the plastig gear and it works great.

No, the XC90 doesn't have pop up flap, it locks and unlocs every time your car does. at least mine.
if it doesn't unlock you have to pull the little lever inside the trunk backwards to be abe to refuel.

Ahhhh, I was referring to the actual motor assembly.
Mine doesn't pop open, it just unlocks for around 15 minute's after you turn off the ignition.

i believe it unlocks evry time your car is unlocked not just after you sfitch the engine off.

i had a bad battery and i refuelled withe the engine on(didn't want to stop it, it wouldn't start again) , the flap was unlocked.

A video with the repair assuming the plastic wheel is still fine. I guess for the original poster the rubber seal for the pin did dislodge causing the pin to force and the plastic wheel to loose a few teeth https://www.youtube.com/watch?v=J8BrlKFtHcg
