For Clan, for info...my car was a 52 plate D5 Auto, it had about 100,000 miles on the car, it did this once!! I served my time as an auto-electrician so I knew what could happen so the car was not moved once I got it home.
So I also think there must have been a faulty batch of flywheels, my car was dealer maintained and had a full dealer history, so I think the dealers must know about this and may discount accordingly.

Default The offending ring gear

Thanks Leeds Lad and Roy - sadly I paid a bit more than that! Attach picture of the ring gear, quite a mess! If Volvo offer anything I will let you know.

After having starter motor problems over the last couple of weeks (fitted a new one two(ish) weeks ago for it to fail again on Sunday night, luckily just as I got home), dropped my 53 plate 04 D5 into my local dealers yesterday for them to change my flywheel after finding worn teeth on the ring gear.

Both times starter failed the ring gear had stopped in the same place. Managed yesterday to get a spanner down the side of the engine block onto the crank pully and trun the flywheel enough to enable me to get it started and drive it to the dealers, who have quoted me £677 for the job. My local garage that I use had come back about £100 cheaper, but couldn't get me in until next week, whereas Ryebrook Warrington could start it this afternoon (hopefully) or tomorrow morning.

When starting it SWMBO said it started like someone was kicking a can down the road.

The ring gear looked like this, taken through the starter motor 'hole' in the bellhousing

Default Starter Ring Gear

Hi there, I had the same issue on my 2003 XC90 D5, cost £790 at my local (non Volvo dealer) garage. Tried getting it paid by the warranty company but they refused. Bit disappointed as it should last the lifetime of the car.

Just a quick update. Collected my car teatime from the dealers in warrington, comig home a little over £1000 light in the bank. Turns out that the damaged 'ring gear' (originally priced at £677 all in) had damaged the starter motor that I had fitted myself a week or two ago, meaning it had to be replaced along with a siezed drop-link.

Cannot fault the service from Rybrook Volvo, Warrington, just have to put it down to 'one of them things' and get on with it!

Hi all. Very interesting reading. I wish I have read this half-year ago when I was buying a used Volvo. I am seeing similar symptoms on my 2005 XC90, it has occasional problems to start. It seems that the starter motor is turning but not the engine. It makes kind of hissing noise. Sometimes, the cooler fan is turn on by the car and I need to wait couple minutes till it stops. After that, it usually starts; sometimes it may take 5 or 6 attempts. I am going to have the car checked by a dealer and will post the results for references. I thought that only used Mercedes are having unexpected problems, haha.

Thanks all for all these testimonies. I have the exact same problem on a 2004 2.5T (gasoline, not diesel). Are you guys all on the diesel version?
I haven't removed the starter yet myself; was just informed today by the dealership to which I had driven the car...

I am still hoping (will look tomorrow) that it is just the starter like this guy http://www.volvoxc.com/forums/showth...047-Flex-Plate ... even by the symptom (starting just fine every third or fourth time...depending on where the flex plate stops...) I fear it is a motor out job indeed....

Thanks but to late for me. Shoudl I knew this before I bought second hand 10 years old S60 D5 Automatic. In a year time I got the same issues and

Had a new car same model 2008-2012 and sold it . Never had issues. But this one from 2003 failed in starter and flexplate.

Bit disapointed since everyoen claims this is rare issue.
