XC60 D4 FWD Fuel Gauging Fault

After 6 years fault-free motoring my 2015 XC60 ran out of fuel with 3 bars still showing on the fuel gauge - just had annual major service at main dealer £1350 incl. discs, pads & fluids.
Volvo Assist Rescue thought it may be a software update issue. I took it back to the dealer who said that it wasn't and they needed to remove the fuel tank to fault-find. Told me it could cost £1300 to fix. I took the car away - they didn't have the right ramp available to do the job. It's apparently a saddle tank with a few internals that rarely cause problems.

Currently filling up tank when gauge down to 4 bars and resetting trip meter to avoid repetition, plus carrying can of fuel just in case.

Anyone else had this issue or able to offer some ideas? - would be useful to know how the fuel storage & supply system works [eg. no manual priming was needed to restart the car after putting more fuel in the tank]

Contact SLR motors at Warrington, they’re a Volvo specialist. Sebastian knows his stuff so might be able to help. I had a dicky fuel ready out in my V60 CC but that resolved itself after the last Software Update
